Has anyone here done the external fuel filter mod? My DL1000 needs to have the fuel pump addressed, and I'd much rather spend $40 and a couple of hours on the mod than hundreds on stock parts.

You're over-thinking the problem. :evil On my R90 I've always bolted the shaft on first, then slid the arm over it. It's a lot easier to tighten the shaft bolts this way, IMHO.

Check that all of your vacuum lines are properly attached, and that there are no kinks and such. Lines can get kinked when the tank is removed and reinstalled.
