Honda learned their lesson and on the later XR600's and the XR650l they redesigned the frame so the top end could be removed...

There is a rubber disc inside the petcock and it dries out over time. Two choices. Replace the petcock assy or look up an early Goldwing petcock and the parts are available...

You say the engine was at TDC. Are you saying the piston was at TDC and the timing mark was off? That's impossible unless the rotor is not on the crank in it's position. Pull the rotor...

You can't drill and tap the XRL countershaft. It's hardened steel. Either weld on a XRR sprocket or do it correctly by replacing the shaft.

You have a single carb frame. The shock will be in the way of the carbs as it is off set to the left. On the twin carb frames the carb is in the center.

What year XR600 frame did you get? Hopefully an early one to go with your twin carb XL engine as the later XR's use a single carb and the shock will be in the way of your carbs.

I have had valve jobs done on many XR600's and XR650l's. Seats AND valves cut. No issues.

Now the later CRF250/450 valves can't be serviced. When bad they are replaced.
