I've got a big gas tank too. It's the Aqualine Safari tank - it holds 8.something gallons. My bike (2005 DRZ400S) is the last one in the line. I'm behind the camera on this one.
It's only the fans on the S and SM that cause the problems. Relocate them and you can make the thing work I hear. Research it to find out how. I know it's only the fans that cause the problem. I would guess you can move the fan low and make it work. That is one BIG tank.
I have an 02 that I bought in 02. I have put many many miles on my drz and poored alot of money into mods(too many to mention) I love the bike and appreciate it more with every ride. I just got a Husky te610 and hope to love it as much. I probably never get rid of my drz it is so good at so many things.....if only it had a 6th gear.

It's the small KLR windscreen I bought off of Ebay for $30....I like the looks and is somewhat effective.
Heres a few of my k3 drz, yosh slip on, dj jet kit, sdg seat, 15-41 gearing, custom rack, mini wind screen, cr hi bend bars + 1" risers, street pilot 330c, tkc 80s, clake tank, black plastic, acerbis taillight, case saver on shifter side, custom pegs, 12volt port, relocated key switch, ect ect. This bike will never be done its a do all for sure. Its been in 4 states from creeks to interstates.
Great thread - here's my DRZ K - estimated at 245lbs: Since the pics, I've added the 4 gallon Acerbis tank (no longer need to carry fuel bottles), had the seat upholstered to make i t a bit softer, and put the stock exhaust back on (quieter). New pics with the Acerbis and upholstered seat:

Anyone ever experiment with some wider tire sizes? What's the widest size anyone's used without handling problems?
I run a 140 or a 5.10 on mine with no problems. That skinny rear wheel wont let a tire lay out too wide anyway.
Where did you wire your 12v port in at? I tried wiring directly to the battery without success. It fluxuatd too much.
Depending on the gps you need to convert from 12v to 3v, I used a car transformer and a fuse and wired it directly to the headlight harness, and also did an inline switch so I could kill the power when needed.
Radio shack, water proof cap type, aerostich has them also. wired to battery. Works fine for my gps, cell phone charge when the bikes off.
I bought this bike for my father-in-law in 04' and brought it back from Baja last Thanksgiving(he bought a 450X). I completeley tore it down and rebuilt everything. New suspension, all bearings, new rims/spokes, tank, jetting , pipe, Blah blah blah! I am using it for everything from woods riding to pre-running in baja (racing a 650R, but why not the DRZ?). All in all, the best allrounder' there ever was. BTW, radiator guards are a must on this bike. I popped a rad in Baja in March from a simple tip over on the kickstand.
Pic of the bike w/o the right rad. Had to remove it and find two sticks to plug the hoses. Rode it 20 miles out to Ojos and it didn't even get hot! Installed the rad guards as soon as we got home. That is the rad zip tied to my chest protector
