    Instead of buying a mini-truck or UTV, I decided to get something that could be street legal. I just picked up an a 1988 Samuri with 87,000 miles for $1300 pesos. Lift kit, bigger tires, and some Tatou tracks for winter travel.

    Okay, I used some styrofoam wafered between posterboard to make this thing-a-ma-bob. Now I want to turn it into a smooth male plug from which I can make fiberglass or other composites.

    Any ideas on what I can spray or paint over the top of this so the finished product maintains the general shape, yet allows me to sand and buff it to its final product?

    Hey Hich i'm no composite guy but I was wondering the same thing on a project im doing and I was think a base layer of wax paper with a coating of some sort of beeswax.

    I have had pretty good luck using ABS pipe cement (you let the thinner evaporate out to thicken) for a few projects that required molding, but I have never taken on something as big as your rally fairing.

    Duct tape.

    Rubber cement.

    JB Weld.

    Melt plastic army guys all over it.

    Cast material.

    Insulation foam.

    Drywall mud.

    Durhams rock hard.

    Last years Christmas fruit cake.

    Spray it with water and freeze it.

    Fresh cow pies. (forgot you've tried that)

    Yeah, Bear Lake environs has lots of potential. Good for access to Mt. Nebo, Skyline Drive, etc.

    I'm moving my MIL to assisted living tomorrow and it would make it easier if I could do it with an enclosed or sided trailer. My trailer is tiny and flat so it is not the most convinent. My jeep is probably not good for a monster trailer. Just seeing if anyone close by has one I could borrow for the day.

    I've got a 12 X 6 flat bed with a 12 inch high rail your more than welcome to use. It does have some snow on it.

    Bingo! This guy wins the prize!

    Spread a thin layer of bondo on everything, let it cure 30 min, sand it smooth with an orbital sander. The B&D Mouse sanders work well. Start with really coarse like 50 grit to get it into contour. Apply several thin layers & sand to contour between. Since you used a flexible board to start with, you may need to apply some bondo on the back just for mass & stiffeness.

    Make this "plug" exactly like you want the part to be. Sculpt as required.


    Is this surface the "mold" side? Assuming it is, add cross stiffeners to the back to hold contour. Bondo works well to bond these in place.

    FYI...Tricks of the trade...

    1. I prefer to use plywood & masonite in place of the styro board for improved stiffeness.

    2. NOTHING beats body filler (Bondo) for mold fab. Name something, I've tried it. (Well, maybe not the cow pies)

    3. Use templates. Make contour templates from poster board. Flod them in half, cut the profile with a razor knife to maintain symmetry. Check the contour. You may need several templates for several different "cut" locations.
