Finally got around to installing my fuel bottles. This involved some big guesses to get it working. If you notice, there's some clearance inside the case between the mechanics of the expansion and the actual sides of the case. You can't screw anything through the vario portion and expect any strength. So the right side (larger) case was the only option.

On the other side, the screws stuck out too far. I also used large washers where I could, just for extra strength, but after seeing how thick the plastic is, just a washer and lock nut (and blue lock tite) is probably sufficient.

Finished product, bottles mounted. I strapped bottle #2 to bottle #1 using creative strapping. The left side straps for bottle #2 strap to the right side of bottle #1, and the right side straps of bottle #2 strap through the footman loops across to the left side of bottle #1.

Finished, mounted on bike, with the right case expanded:

Final note.. I'm going to place a piece or two of harder foam packing between the bottle holders and cases with double sided tape, that way they won't move up and down as much-- this happens by the nature of using webbing straps with footman loops, there's not much force preventing up and down movement, and there's about an inch to two inches of play.

Nice. I myself am trying to figure out how to do this with the expandable mechanism on my cases.

If I think of anything that would work better I will take pics and post, if not I will shamelessly copy yours.

What do you guys think about using rivets (w/washers)? They'll protrude into the case less than bolts & nuts.

As long as the rivets are sufficient for the forces involved, I don't see why that would be a problem. Bolts and nuts as shown work perfectly. You just need to be careful of placement to avoid interference when replacing the front piece of the cases.. Part of the process I didn't document was unscrewing the 6 torx screws on the back of the cases, which allow you to pull the whole front off along with the expansion mechanism.
